TPO Commercial Roofing

TPO is the most widely specified commercial roofing membrane in the region, and it is also the system whose performance depends most heavily on how carefully it was installed. This page covers what TPO is, how to specify thickness and attachment for your building, how these roofs actually fail, and the weld quality control you should be insisting on from any contractor who bids your project.

The single biggest variable in a TPO roof is the weld, not the brand. Heat-welded seams are made by the installer on your roof, on the day, in that day's conditions. Two contractors installing identical membrane can hand you two different roofs. Ask any bidder how they set and verify welder parameters, and how they probe-test seams. If the answer is vague, that tells you what you need to know.

What TPO actually is

Thermoplastic polyolefin is a single-ply membrane built in three layers: a polymer top ply carrying the ultraviolet package and the color, a polyester scrim reinforcement in the middle giving the sheet its tear and puncture strength, and a polymer bottom ply. The reinforcement matters more than owners realize. It is why a 60 mil reinforced TPO behaves nothing like a 60 mil unreinforced sheet, and it is why the number that actually governs long-term performance is not total thickness but thickness over the scrim — the amount of material standing between weather and reinforcement.

The defining characteristic of TPO is that it is thermoplastic, meaning it can be re-melted. Seams are made by heat-welding two sheets into a single continuous mass of material rather than gluing them together. A correctly welded TPO seam is not a joint in any meaningful sense; it is stronger than the sheet either side of it. That is the system's great advantage over adhesively seamed membranes, and it is also its vulnerability, because a weld is only as good as the machine settings, the operator and the cleanliness of the surface at the moment it was made.

Thickness, attachment and the specification decisions that matter

Membrane thickness

TPO is commonly supplied at 45, 60 and 80 mil. On commercial work we treat 60 mil as the practical minimum for anything the owner intends to hold, and we specify 80 mil where hail exposure, foot traffic or the consequences of a leak justify it — over occupied tenant space, over inventory, on roofs with dense mechanical equipment and constant service technician traffic. The step from 45 to 60 mil is a small percentage of project cost and a large percentage of puncture resistance. It is one of the few places on a roof where spending more is straightforwardly good value.

Attachment

Mechanically attached is the most common and the most economical: the membrane is fastened through the insulation into the deck along the seam line, with plates and fasteners concealed by the overlapping sheet. It installs fast and it accepts substantial building movement. Its trade-off is that the membrane flutters under wind, which puts cyclic stress into the fasteners and the seams over decades.

Fully adhered bonds the entire sheet to the substrate with adhesive. It produces a quieter, flatter roof with better wind uplift performance and no flutter, at higher cost and with real temperature and moisture limitations during installation. On tall buildings, on high-exposure sites and on buildings where the aesthetic of a flat roof surface matters because it is visible from above, adhered is usually the right call.

Ballasted systems hold the membrane down with stone or pavers. They are cheap and fast, they impose a structural load the building must be able to carry, and they hide the membrane so completely that problems progress invisibly for years. We rarely specify new ballasted TPO, though we inspect and remediate a great deal of it.

Insulation and cover board

TPO is normally installed over polyisocyanurate, with tapered layout where the deck does not drain, and we recommend a cover board on any roof with service traffic. The cover board is what stands between a dropped tool and your tenant's ceiling.

How TPO roofs actually fail

We have never been called to a TPO roof that failed because the membrane spontaneously stopped being membrane. The failures cluster:

Note that every one of those is preventable, and five of the six are caught by a competent semi-annual inspection long before they become an interior loss. That is the entire argument for a maintenance program.

Reflectivity, cooling load and code

White TPO reflects a large share of incident solar radiation instead of absorbing it, which lowers rooftop surface temperature dramatically on a summer afternoon and reduces the cooling load transmitted into the building below. On a cooling-dominated building with a large roof-to-floor ratio — a single-story retail center, a suburban office building, a warehouse with conditioned space — that is a real operating cost difference, not a marketing claim. It also reduces thermal cycling of the membrane itself, which extends its life.

Two caveats we would rather you hear from us. First, reflectivity degrades as the surface soils; a white roof that has never been cleaned performs measurably worse at year ten than at year one, which is another item a maintenance program handles. Second, on a heating-dominated building a reflective roof gives up useful winter solar gain, so the net benefit is smaller than the summer figures suggest. The honest answer depends on your building's load profile, and we will say so rather than quoting a single headline number.

Quality control: what we do that you should insist on

Because TPO performance is dominated by weld quality, the controls that matter are all at installation. On our TPO work that means welder temperature and speed set against a test weld made in the day's actual conditions and re-checked when conditions change; substrate cleaned before welding rather than after a seam fails; probe testing of seams with a blunt tool along their length; T-joint patching at every intersection of three sheets; and daily dry-in so no area is left unwelded overnight.

Where the warranty term requires it, the manufacturer's field representative inspects the completed roof before the warranty issues. We treat that as useful rather than as an obstacle, because an independent set of eyes on the seams is exactly what an owner is paying for.

How a TPO project runs

  1. Assessment. We walk the roof, inventory penetrations and perimeter conditions, check drainage, and where the recommendation depends on it take core cuts and run a moisture survey to establish whether the existing insulation is dry.
  2. Specification. Membrane thickness, attachment method, insulation and taper, cover board, edge metal and wind uplift zoning, chosen against your building's exposure, traffic and rooftop discharge rather than against a default.
  3. Installation with weld control. Test welds in the day's conditions, probe testing along seams, T-joint patches, daily dry-in, and controlled access and debris handling so your tenants are not part of the project.
  4. Manufacturer inspection and closeout. Manufacturer field inspection where the warranty term requires it, then a closeout package with warranty documents, as-built details and the roof file for your records.

Insurance, safety and the practical side of a TPO installation

TPO installation involves hot-air welding equipment operating continuously on your roof, which makes two things matter more than they do on other systems. The first is a documented hot work procedure — permits where your facility requires them, fire watch, and equipment shut down and cooled properly at the end of the day. The second is fall protection appropriate to a crew moving constantly across a large open field, which is a different problem from a crew working a small congested roof.

Beyond that, the ordinary commercial requirements apply and we meet them before mobilizing: certificate of insurance with your entities named as additional insureds, general liability and workers' compensation limits confirmed against your lease and lender requirements, bonding where the contract calls for it, and licensure held in the correct jurisdiction — MHIC #111971 in Maryland.

TPO across our market

TPO is the dominant system on the region's newer large-format stock — distribution buildings along the I-95 and I-70 corridors, retail centers, flex and light industrial, and the office parks re-roofed since the mid-2000s. Much of that first generation is now fifteen to twenty-five years old, which puts a large number of owners at the decision point where restoration is genuinely competitive with replacement. That is a good problem to have and a bad one to ignore.

Is TPO better than EPDM?

Neither is better in the abstract; they fail differently and suit different buildings. TPO's heat-welded seams are stronger than EPDM's adhesive seams and its white surface lowers cooling load, which favors it on cooling-dominated buildings with large roofs. EPDM has the longest documented field track record, better low-temperature flexibility and much easier repair. If your building has grease-laden kitchen exhaust, neither is right and you want PVC.

What thickness of TPO should we specify?

60 mil is our practical minimum on commercial work, and we specify 80 mil where the roof carries heavy service traffic, sits over occupied tenant space or valuable inventory, or has meaningful hail exposure. The number that governs long-term weathering is thickness over the scrim rather than total thickness, so compare bids on that basis. The cost difference between 45 and 60 mil is small relative to the difference in puncture resistance.

Should the roof be mechanically attached or fully adhered?

Mechanically attached is faster and cheaper and is the right answer on a great many buildings. Fully adhered performs better under wind uplift, eliminates membrane flutter and its cyclic stress on seams, and is worth the premium on tall buildings, high-exposure open sites and roofs visible from adjacent taller buildings. Adhered installation has temperature and moisture windows, which affects scheduling in a Mid-Atlantic winter.

How long does a TPO roof last?

As a planning range, roughly twenty to thirty years for a properly installed reinforced membrane at 60 mil or heavier with adequate drainage and ongoing maintenance. Outcomes vary more with weld quality, perimeter detailing and drainage than with brand. A TPO roof that ponds and has never been inspected will not reach the bottom of that range.

Can an existing TPO roof be repaired, or does it all have to come off?

Repaired, in most cases. TPO is weldable throughout its life, so patches and seam repairs bond into the existing sheet. Older membranes lose some weldability as the surface weathers, which is why we clean and test before committing to a repair approach. Wholesale replacement is only the honest answer when the insulation is wet across a significant share of the roof or the assembly has failed at the deck.

Does TPO come in colors other than white?

Yes, commonly gray and tan, and manufacturers offer others. Non-white membranes give up reflectivity and therefore some of the cooling benefit, so we generally use them where a roof is visible from adjacent buildings and appearance is a genuine requirement, or where a historic or architectural review body has a view on color. Where nobody can see the roof, white is usually the better engineering answer.
